SUSPENSION
The contact owns a 2021 Ford F-150. The contact stated while the vehicle was at the dealer for tire rotation services, the dealer informed his wife that the rear passenger's side axle bolt was fractured and was stuck inside the hub of the wheel. The dealer determined that the rear passenger's side axle needed to be replaced. The vehicle was not repaired. The manufacturer was not notified of the failure. The failure mileage was approximately 79,000.

POWER TRAIN
Took the vehicle in for a oil change and tire rotation at Southgate Ford in Southgate Michigan. When they pulled off a rear wheel for rotation, the head of the axle bolt fell off. Technician and Service advisor said it was a know issue. Car has to be kept because it is unsafe to drive until fixed.

Vehicle started making EXTREMELY loud popping noises from all speakers. This occurred at start up and repeated several times. I turned off the vehicle and did not drive but I’ve now researched and found others with the same truck system’s experiencing the same and some crashes have occurred. There does not seem to be any Ford representative acknowledging the problem so I wanted to report it.

Upon starting my pickup after work a loud static sounding noise was heard coming from the speakers in the rear doors and in the A pillars of the vehicle. I was unable to get the noise to stop even if the radio was turned off. I had no control of the volume coming out of the speakers and it seemed that it was as loud as they could go. The noise was not always constant, sometimes quieting down for 10 to 15 seconds at a time. However, I have a half hour drive to get home and this sound was continuous for the entire drive. The noise was loud enough that I feel hearing protection would be required to operate the vehicle. I drove the vehicle to the dealership where I had purchased it and made an appointment to have the issue resolved.

SERVICE BRAKES
Brakes squeal and screech horribly, at first only when the pickup was moving in reverse but now it’s when coming to a stop. It’s so loud it echos in parking lots and causes people to stop and look to see where the noise is coming from. It’s a constant problem that weather conditions do not affect. Had the vehicle in for service numerous times and Ford refuses to fix it or acknowledge there is a problem. Escalated it to Ford corporate and they also refused to do anything about it. At first I was told to wash the wheels “extra good” and it would be just fine and on the last service attempt I was told that the “brake pads just have so much metal in them by design these noises are 100% normal” but now the pickup seems to be losing stopping power and takes longer to stop than it normally did. Per Ford the brake pads are all 9MM and 10MM and “perfectly fine” but the pickup just does not feel safe. I feel there is definitely defects in the braking system including but not limited to brake pads. And complaints are numerous in the forums and online about the same issues with the F-150 line.

POWER TRAIN
Loud humming noise coming from the driver side front end. It comes on randomly when temps are below freezing. It is something near the wheel such, likely the IWE as it grows higher pitch at higher speeds and lower at lower at lower speeds. When you hit the button to go from 2H to 4H or switching to 4 wheel drive, the humming goes away. Switching back to 2 wheel drive and it comes back sometimes. I see a lot of posts online with others having the same similar issue. This is on a 2023 xlt f150 with the 2.7 liter ecoboost. I contacted the dealer and they are aware of the issue but have not heard of any solutions from Ford. It does not appear to be a formal recall issue yet, but my guess is that it is something that should be recalled. This noise is fairly loud, I can send a recording of it. It also makes the steering wheel shake a little bit with it happening, fairly minor, but obviously not good. Sounds like they need a redesign on the electronic IWE.

--Exhaust leak, at left first band clamp downstream from catalyst --Safety is of immediate concern due to exhaust leak directly under driver seat --Local Ford dealership service dept did not fix leak --Exhaust leak was inspected and reported to local Ford dealer service dept- NOT fixed On 20 November 2023, I purchased a 2021 Ford F-150 XL, VIN: [XXX] , from Crain Ford of Jacksonville, Arkansas, 1800 School Drive, Jacksonville, Arkansas 72076. Phone 501-436-4981. After driving the vehicle for a day, I noticed a fluid leak on my garage floor under the vehicle’s engine area. On 21 November 2023, I took the vehicle to the dealership, which I bought the truck from, Crain Ford or Jacksonville, AR. They inspected the underside and found no leaks and suggested I just keep an eye out for any fluid leaks. The next week I kept watching for leaks, and each day I saw what appeared to be a fluid leak of some type or fluid on the floor of my garage. On 27 November 2023, I took the vehicle back t o the same dealership, Crain Ford, and I showed them a video of the leak I discovered. The video can be viewed at: [XXX] As the video shows, upon cold startup of the vehicle, you can see water leaking from the band clamp on the exhaust system just below the left catalyst. I fully understand that the fluid is water and is a byproduct of the combustion system and is normal. That is NOT the problem, the problem is, if water can leak out at the band clamp on the exhaust system, as shown, then so can deadly exhaust fumes right under the driver area. I showed the video to the Ford service dept foreman and he had a technician check the exhaust and assured me that the band clamps were at factory spec torque and they could smell or observe no leaks. I took the vehicle home. The next morning, there is still a deadly exhaust leak occurring at the band clamp on the exhaust pipe as I can see water dripping out, just as the first video showed INFORMATION REDACTED PURSUANT TO THE FREEDOM OF INFORMATION ACT (FOIA), 5 U.S.C. 552(B)(6)

This has happened to me 3 times now. When I start the truck, a loud pop can be heard and then an extremely loud static noise starts throughout the entire truck. All speakers produce loud static and popping sounds. I took this to the dealer and while happening and the dealer had “no idea” what to do. The only remedy I’ve been given is to disconnect the battery for 5 minutes and reconnect. This makes the awful sound stop. This happened while drive and almost caused me to crash twice. There is talks of this on forums happening to other truck owners with the BO Unleashed sound system. Ford, NHTSA please create a TSB and figure this issue out. It affects my hearing every time the static and popping starts. Forums have said the Digital Sound Processor is a part of the problem when streaming with Apple car play or android auto. I spent $70K on this truck and am tired of this happening. please please get this issue fixed or else it will cause a serious crash. This has occurred three times from years April 2022-December 2023!!!!

The sunroof of the vehicle spontaneously shattered. At 65mph Glass rained down on myself (driver) and my occupants. Nothing impacted the roof of the vehicle. The sunroof just exploded, causing a loud bang, and prompting me to break quickly. Sharp shards of glass went all over the vehicle focused on the backseat.

EIWE (Electronic Integrated Wheel End) failure or malfunction. Ford has multiple Field Service Engineers aware of the issue with no fix found. Multiple vehicles not only at one dealership but across the country have confirmed issues. Ford Customer Relations is aware and has an open case with me and many other owners. As requested for Ford case manager, the vehicle is currently going back for a third time to the dealership for something "they can't currently fix".

a few months after purchased, I went to a shop to rotate tires for first time. Upon removing the rear passenger tire, the mechanic was shocked to see the axle bolt sheared off and lying inside the hub. Ford said not to drive it, and they picked it up for warranty service. They replaced the rear axle. A year later, I noticed a black greasy substance on the same rim. Went to Ford, and the axle bolt had broken again. This time it had apparently been off for some time. They replaced the axle, brake rotor, and both sets of rear brake shows, as the wobbly wear had ruined the brakes. A month later, I am now noticing that black greasy substance again on the same rim. My power train warranty is out at 60k miles, and I feel that I have a vehicle that is going to ruin an axle every 15-20k miles and be a serious danger to my family should the tire come loose in motion. There are other issues with the truck that are less dangerous such as intermittent black out of the GPS screen, but those do not have the consequences I fear from the breaking axle.

VISIBILITY/WIPER, ELECTRICAL SYSTEM, LANE DEPARTURE: BLIND SPOT DETECTION
Issue #1: Rain Sensing Wiper function is completely inoperable. Wipers must be operated manually. Issue #2: Blinker stalk becomes stuck in off and on positions. This malfunction has put myself and others at risk because the vehicle, at times, is unable to inform others on the road of the appropriate vehicle lane change. This risk has become heightened in periods of warm weather, where the stalk becomes "more stuck" than usual. The dealership has replicated the issue and attempted to resolve several times; after several months of waiting for a solution from Ford and recent near-misses on highway trips, I have decided to escalate with Ford as well as with NHTSA. The vehicle has no warning lights nor signals warning any user that an error with the blinker stalk may occur while driving. Issue #3: Left side blind side monitor false readings when there is no vehicle on driver side blind side. Dealer unable to verify. False positives desensitize driver to true positives, therefore, this is an added risk.

PARKING BRAKE
The contact owns a 2022 Ford F-150. The contact received notification of NHTSA Campaign Number: 23V509000 (Parking Brake) however, the part to do the recall repair was unavailable. The contact stated that the manufacturer had exceeded a reasonable amount of time for the recall repair. The manufacturer was not made aware of the issue. The contact stated that while reversing at approximately 3 MPH, the vehicle was braking and stopped independently. The contact stated he placed the vehicle in park(P) and turned off and restarted the vehicle and was able to continue reversing. The contact shifted into drive(D) with no failures. The contact stated that the braking failure was intermittent but had started to occur while in drive(D). The contact had the work completed prior to receiving the recall letter from the manufacturer for NHTSA Campaign Number: 23V509000 (Parking Brake) and related the failure to the campaign. The contact drove to a dealer who diagnosed the vehicle and determined that the rear brake pads and calipers needed to be replaced. The vehicle was repaired. The contact stated that the failure had reoccurred. The failure mileage was approximately 30,000. VIN tool confirms parts not available.

ELECTRICAL SYSTEM, BACK OVER PREVENTION: REARVIEW SYSTEM BRAKING
Loud buzzing noise interrupts driver focus. This happens intermittently, but has occurred while braking at busy intersections, while backing into urban parking spaces, while attempting to use the camera for safe maneuvering - or just at random times while driving. Navigation has been interrupted, preventing the ability to make safe decisions to arrive at a desired location. Voice-based services have been interrupted, prompting the need for physical interaction (which entices the driver away from hands-free operation and taking their eyes off the road). Backup camera has been disabled (blank screen) while switching to Reverse preventing detection of objects behind the vehicle. Infotainment/vehicle operations are disrupted while system randomly reboots (and often buzzes loudly). Additional issues render the audio system as annoying, buzzing during songs whether on Carplay or via USB music. The optional (and expensive) B&O Unleashed audio system has been rendered almost useless. Noise has been so disruptive as to startle me during operation of the vehicle on multiple occasions since purchasing the vehicle in July 2023. Updates have been hinted at to address this problem but have not been delivered or realized - and yes Auto Update is on and I'm manually checking for updates as well. October OTA did not address this issue (and may have made it worse - although my high hopes for this update may have just increased my annoyance at its persistence). I have reported this to my Ford dealer. Date listed below is last occurrence.

My vehicle has under two thousand miles on it and it has randomly made a sound while driving 35 mph or below of rumbling sound underneath the truck. It sounds like I'm driving over rumble strips. ELECTRICAL SYSTEM, EXTERIOR LIGHTING, BACK OVER PREVENTION: REARVIEW SYSTEM BRAKING
When a trailer is connected the right side trailer brake light fails to operate; the lights on the truck work properly. When the trailer has been recently disconnected warnings on the dash appear saying "Blind spot and cross traffic alert deactivated trailer attached". I also get trailer left and right turn lamps fault check lamps warnings and the turn signal indicators flash at double speed. These things always clear up after a couple of days until a trailer has been connected and disconnected again. I have two different trailers and they both do the same thing. Just for the record, the right turn signal and hazard flashers on the trailer work correctly. My dealer has observed everything that I stated above but claims he is unable to get parts to fix it. The cross traffic alert malfunction and the non operative trailer brake light would appear to be safety issues. So far, no one has been involved except my dealer's service department. If I don't hook up a trailer everything has and does work correctly. I took this truck in to the dealer a couple of years ago due to the dashboard warnings but did not take my trailer with me at that time; they were unable to fix it. I was unaware at that point that I had no right trailer brake light; this is not easy to see unless someone is following me.

I was driving this morning and out of nowhere, my radio starting making the loudest noise I've ever heard (x3). Louder then a darn gun shot. I almost had an accident because I thought the truck was exploding. Had to slam on the breaks and jump out. Dealership was no real help, so had to walk all the way home to get noise canceling headphones so I could reenter the vehicle. Re-entered to a burning smell. Called Ford and was told to try and remove and reinstall the battery. I did this and it fixed it, but now driving with noise canceling headphones and can't have anybody in the car out of fear for hearing loss. Sitting here at my desk with ringer ears and bad headache.

FUEL/PROPULSION SYSTEM
Fuel odor when exiting the truck. Looked under the truck to investigate the gas odor and found a weeping gas line connection between the gas tank and transmission. Took the truck to Gary Yeoman Ford in Ocala, FL and they estimated it would cost $1385 to do the repair, however, they did not give us a copy of the estimate. Called them back today, 11/29 to set up an appointment for the repair and they will call us back to drop off the truck as it may take a couple of days to get the part.
