Step 2: Extensive Disassembly for Access

Step 3, 4, & 5: Creating Access for Proper Counterforce and Repair
These steps involve using diagnostic tools to manipulate other flaps to create working space and ensure proper counterforce during the linkage re-engagement.
- Open Center Vent Flap: Using an OBD/ISTA diagnostic tool, fully open the front RIGHT, center vent air flap #7B (controlled by stepper motor #12-M22) to 100%. This provides an opening to insert a screwdriver for counterforce. Reference picture: "H- OPEN Right Side Center Air Vent Flap #7B."
- Close Mixing Flaps: Via OBD/ISTA, fully close the front RIGHT, mixing flaps #5B (WARM) and #4B (COLD), which are controlled by stepper motor #9-M83, to 0%. This makes it easier to apply counterforce to the warm mixing flap #5B. Note that these flaps are not visible from outside the HVAC box. Reference picture: "I- CLOSE Right Warm Mixing Flap #5B."
- Open Footwell Flap: Via OBD/ISTA, open the Front RIGHT, Footwell Flap #6B (controlled by stepper motor #4-M7). This allows for visual checks later using a boroscope or mirror. Reference picture: "J- OPEN Front RIGHT, Footwell Flap #6B."
Step 6: Providing Outboard Counterforce
This crucial step involves applying stiff counterforce to the warm mixing flap #5B.
- Position Screwdriver: Pass the shaft of a flathead screwdriver through the opened RIGHT, center vent air flap (#7B), through a small hole in the housing, and all the way down to the closed warm mixing flap #5B. Align the flat edge of the screwdriver with the solid plastic ribs on the warm mixing flap #5B. - Apply Pressure: Wedge and press the flathead screwdriver hard outboard against the flap. The goal is to provide stiff counterforce to remove side-to-side movement of the flap and force it outboard.
Step 7: Fully Engaging the Pin/Linkage
This step must be performed simultaneously with Step 6.
- Engage Linkage: While maintaining the outboard counterforce with the screwdriver, grab the warm mixing linkage with your hand/fingers and push HARD inward. Simultaneously push the warm mixing flap #5B (via the screwdriver) and the pin/linkage towards each other until the pin/linkage mushroom head is fully secured completely over the ramp. Step 8: Confirming Full Engagement
After engaging the linkage, it is essential to confirm full engagement both visually and manually.
- Visual Confirmation: Review that the pin/linkage mushroom head is FULLY over the ramp on the flap. This can be done visually using an articulating boroscope or a mirror through the RIGHT, side footwell flap #6B. - Manual Confirmation: Manually pull on the fully seated pin/linkage. If the connection is completely engaged and secure, it should require significant force to pull out. If it pulls out with low to medium force, it is not fully engaged. Step 9: Test Cycle and Re-check Engagement
- Reinstall Motor: Reinstall motor #11-M022, which was previously removed for access.
- Calibration: Run the normal stepper motor calibration.
- Test Cycle: Using ISTA, test cycle stepper motor #9-M83 through its full range (0% to 100%). This should be repeated 30 times, as the failure may only occur after several cycles if the linkage is not properly engaged.
- Final Reconfirmation: Reconfirm that the linkage is still fully engaged, both visually (with a boroscope or mirror) and manually (by wiggling and pulling the pin/linkage by hand).
Step 10: Reassembly
Once all checks confirm proper engagement, carefully reinstall all removed components, including the IP cover.
